I purchased my DS163 second hand on this forum. She had a type B insert glued in to make a fixed vagina. However, either the insert was an older harder silicone model or it became hard over time, so sex was not great. I carefully removed the insert with an xacto knife cutting along the bond line formed by the clear silicone adhesive.
So now I had a DS163 with an empty cavity and 2 options, buy a new type B or DIY. Since I'm a DIY guy and live near a smooth-on distributor, I went with option 2.
I started by positioning the doll with her legs spread about 1/3 open and casting the cavity and pubic area with plaster. I differed from MannyCan by pouring plaster directly in/onto the doll and did not have any issues with staining or sticking. Next I used alginate to plug the cavity and create a smooth featureless pubic mound, similar to how the doll looks with the plug installed. I took a plaster cast of this and sanded it smooth. Then, instead of using clay to model a labia shape I got the shape from a bad dragon lana sleeve. I covered the opening of the lana sleeve with plaster and pressed it against my pubic mound cast to transfer the impression of the labia. Then, separately, I took a plaster cast of the lana tunnel. These 2 parts were attached with a carbon fiber rod and the joint smoothed over with plaster. Then it was sealed with smooth-on super seal and ease release 205 to create a smooth slick mold surface.
The red color is sharpy that I scribbled before sanding to make sure I did not sand off too much material. Next I covered the first plaster cast with alginate to create the outer half of the mold. Alginate does not need any sealer or mold release, silicone naturally doesn't stick Finally the plaster inner mold and alginate outer mold are used to cast the new insert in smooth-on ecoflex 00-20. Note I took this picture after everything was done and the alginate has the top half cut off. By using alginate for the outer mold it makes it very easy to cut and remove the alginate to extract the cured silicone sleeve. As you can see I did the casting in multiple steps to get permanent color. I did get one air bubble by the clitoris Here's a test fit. The color match could be better but overall I'm pretty satisfied. She's currently in my closet with the space heater getting warmed up for further "testing".
One tip about the pigment, a little goes a long way. I used about a 1x2x5mm blob of pigment (.01cc) in 50cc of silicone for the skin colored part of the pour and that was enough to make the rubber totally opaque. It will blend with the surrounding skin better if it's a little translucent. I would use about 4-5x less pigment next time.
