I have read some about foam latex and it sounds like a very involved process involving adding 3 different agents (foaming, curing & gelling) whipping it in a blender and oven heating the molds.

BJB Industries has a material called "FLABBERCAST" that sounds really interesting.
You can get a quart kit for $35, gallon kits for $60. Much cheaper than silicone.

This stuff is more expensive but you wouldn't need much for a thin skin coat.
I wouldn't mind getting a quart of this to see how it would work to simply paint a skin on a urethane foam casting.

white, use a tint from the BJB family like the Skin Flex paint, but
you do need to use a platinum silicone for your mold. In fact most
of the real soft urethane elastomers need to be cast in a platinum
mold. The other thing about the Flabbercast material is it will be
tacky after you cast it, and it is suppose to be. From what I've
seen about it, it was originally developed for bladder paks in fats
suits, for proper jiggle. So all you need then is a flexible
urethane spray like BJB SC115, I'm a real fan of the BJB stuff. You
spray the SC115 on your mold before you close it then pour the tinted
Flabbercast, use a pressure pot because any little bubbles are going
to cause this stuff to tear easier, and you will have the pieces that
are unbelievably flexible. All this stuff is available from Burman's

I emailed Burman Industries with a few questions about the SC-115 product and unfortunately it's not available anymore. :( :x
I was really wanting to try some of that stuff on some foam.

I emailed BJB Enterprises about the no longer available SC-115 coating and they said that it has been replaced with the new and improved coating material SC-92. :thumbs_up:

Personally, if I was going to make a doll for the first time, I would stay away from silicone all together if possible.
Silicone is simply too expensive, too tricky to work with and too prone to damage if the doll isn't designed properly. I would probably use platinum silicone for the mold though to avoid having to use a lot of mold release.

The SC-92 product is a coating and would be used mainly as a skin. The Flabbercast would be used more for the flesh under the skin, but you would still need a skeleton and a foam core as the Flabbercast would be too soft and heavy for the whole doll. Still too complicated.

I would probably shoot for making a simpler more durable doll more along the lines of the Candy Eighteen type. I would like to see how the SC-92 would work as a skin over a soft 3 lb density urethane foam as opposed to silicone. The SC-92 would bond to the foam whereas silicone does not. I have used the Smooth-On urethane foam and it actually molds quite nicely. All it would need is a good skin coating. The ultimate would be to skin the mold like in the video, but it could also be sponge applied on the foam in thin coats afterwards just like paint.

This is a test cast I made in a plastic cup with Smooth-On FlexFoam-It V. It picks up the smallest details of the cup...

Plasti-Dip actually works pretty well to coat foam. It stretches with the foam and has a nice soft matte finish which looks nice and skin like. The fumes are horrendous however.
I used Plasti-Dip to seal the foam for Sammie's mod.

The Plast-Dip shrink dries to form a pretty good mechanical bond, but if you work hard enough at it, you can peel it off the foam. After peeling it off, it seems to leave a permanent stain on the foam.
From the product data, it looks like the SC-92 is much stronger and stretchier than the Plasti-Dip and being water based, would be much less nasty to work with. It's really new so it's not on the Burman Industries site yet, but you can order it directly from BJB.

The Flabbercast stuff is interesting, but I'm not sure how long it would last. In a few years time the stuff may turn into liquid goo, not sure. I might email BJB and ask them that question. I could see casting this stuff into the boobs before closing the mold and casting the foam to get jiggly boobs as long as it would stay put in the mold while turning it.
